Use polycarbonate, but use the right grade...

you want Makrolon AR or Makrolon SL, made by Bayer. Both have extremely tough surfaces (much harder than acrylic or normal polycarbonate) and are about as UV resistant as acrylic. If you order the "scratch and wear resistant" polycarbonate sheet from McMaster, you will get Makrolon AR - or at least I have in the past. GE now has something they think is about the same, Lexan 10 something, but I haven't tried that. Because of the surface treatment, these sheets cannot be solvent welded as easily as normal polycarbonate, but it machines just as well so drilling or tapping is easy and it will not crack like acrylic.
